Fatigue Life Prediction of an Automotive Chassis System with Combined Hardening Material Model

The choice of an appropriate material model with parameters derived from testing and proper modeling of stress-strain response during cyclic loading are the critical steps for accurate fatigue-life prediction of complex automotive subsystems. Most materials used in an automotive substructure, like a chassis system, exhibit combined hardening behavior and it is essential to capture this behavior in the CAE model in order to accurately predict the fatigue life. This study illustrates, with examples, the strain-controlled testing of material coupons, and the calculations of material parameters from test data for the combined hardening material model used in the Abaqus solver. Stress-strain response curves and fatigue results from other simpler material models like the isotropic hardening model and the linear material model with Neuber correction are also discussed in light of the respective fatigue theories.

Experimental Measurements of Thermal Characteristics of LiFePO4 Battery

A major challenge in the development of the next generation electric and hybrid electric vehicle (EV and HEV) technology is the control and management of heat generation and operating temperatures. Vehicle performance, reliability and ultimately consumer market adoption are integrally dependent on successful battery thermal management designs. In addition to this, crucial to thermal modeling is accurate thermo-physical property input. Therefore, to design a thermal management system and for thermal modeling, a designer must study the thermal characteristics of batteries. This work presents a purely experimental thermal characterization of thermo-physical properties of a lithium-ion battery utilizing a promising electrode material, LiFePO4, in a prismatic pouch configuration. In this research, the thermal resistance and corresponding thermal conductivity of prismatic battery materials is evaluated.

Parameter Identification of a Quasi-Dimensional Spark-Ignition Engine Combustion Model

Parameter identification of a math-based spark-ignition engine model is studied in this paper. Differential-algebraic equations governing the dynamic behavior of the engine combustion model are derived using a quasi-dimensional modelling scheme. The model is developed based on the two-zone combustion theory with turbulent flame propagation through the combustion chamber [1]. The system of equations includes physics-based equations combined with the semi-empirical Wiebe function. The GT-Power engine simulator software [2], a powerful tool for design and development of engines, is used to extract the reference data for the engine parameter identification. The models is GT-Power are calibrated and validated with experimental results; thus, acquired data from the software can be a reliable reference for engine validation purposes.

Edge Formability and Material Characterization of Hot-Rolled Multiphase Steels

New innovations in the field of advanced high strength steels (AHSS) have led to the development of steels with improved stretch-flangeability known as hot-rolled multi-phase (HR) steels. To understand the performance of HR steels, hole expansion tests were conducted on five prototype HR steels and compared with their commercial dual-phase (DP) steel equivalent. A variety of hole edge conditions were considered to study the influence of the shear-affected-zone (SAZ), the surface roughness at the sheared edge and the shear burr orientation. The microstructure of each material was characterized and discussed in relation to its formability for the different edge conditions. It was observed that the bainitic-ferrite microstructure of the HR steels showed superior formability during sheared edge stretching compared to commercial dual-phase steels.

Effect of Stress Triaxiality on the Constitutive Response of Super Vacuum Die Cast AM60B Magnesium Alloy

The effect of stress triaxiality on failure strain in as-cast magnesium alloy AM60B is examined. Experiments using one uniaxial and two notched tensile geometries were used to study the effect of stress triaxiality on the quasi-static constitutive response of super vacuum die cast AM60B castings. For all tests, local strains, failure location and specimen elongation were tracked using two-dimensional digital image correlation (DIC) analysis. The uniaxial specimens were tested in two orthogonal directions to determine the anisotropy of the casting. Finite element models were developed to estimate effective plastic strain histories and stress state (triaxiality) as a function of notch severity. It was found that there is minimal, if any, anisotropy present in AM60B castings. Higher stress triaxiality levels caused increases in maximum stress and decreases in elongation and local effective plastic strain at failure.

Predicting Failure during Sheared Edge Stretching Using a Damage-Based Model for the Shear-Affected Zone

Hole expansion of a dual phase steel, DP600, was numerically investigated using a damage-based constitutive law to predict failure. The parameters governing void nucleation and coalescence were identified from an extensive review of the x-ray micro-tomography data available in the literature to ensure physically-sound predictions of damage evolution. A recently proposed technique to experimentally quantify work-hardening and damage in the shear-affected zone is incorporated into the damage model to enable fracture predictions of holes with sheared edges. Finite-element simulations of a hole expansion test with a conical punch were performed for both a punched and milled hole edge condition and the predicted hole expansion ratios are in very good agreement with the experiment values reported by several researchers.

Derivation of Effective Strain-Life Data, Crack Closure Parameters and Effective Crack Growth Data from Smooth Specimen Fatigue Tests

Small crack growth from notches under variable amplitude loading requires that crack opening stress be followed on a cycle by cycle basis and taken into account in making fatigue life predictions. The use of constant amplitude fatigue life data that ignores changes in crack opening stress due to high stress overloads in variable amplitude fatigue leads to non-conservative fatigue life predictions. Similarly fatigue life predictions based on small crack growth calculations for cracks growing from flaws in notches are non-conservative when constant amplitude crack growth data are used. These non-conservative predictions have, in both cases, been shown to be due to severe reductions in fatigue crack closure arising from large (overload or underload) cycles in a typical service load history.

Numerical Modeling of Rear Subframe Under Different Loading Conditions

In this paper, finite element methods are used to analyze the rear subframe for Chevrolet Malibu. Plasticity based material model along with dynamic and static analysis is used. Commercial software LS-DYNA is used to model the subframe. Half model for the subframe is used with the corresponding boundary conditions for our simulations. A material model based on power law is used to account for the material behavior in all simulations. Different loading conditions are used to analyze the subframe under normal driving conditions while the crash results are used to analyze the subframe under vehicle crash. This data is used to compare the performance and safety of the original stock car. A parametric study is also conducted to analyze the effect of material response by changing the material hardening properties. Results show that 1018 mild steel is the most suitable material under crash and normal loading conditions.

Cu-Zeolite SCR Catalyst Thermal Deactivation Studied with FTIR Spatial Resolution

The performance of a commercial Cu-zeolite SCR catalyst after differing degrees of hydrothermal aging (aged for 72 hours at 500, 700 and 800°C with 10% moisture balanced with air) was studied by spatially resolving different key reactions using gas-phase FTIR measurements. Gases were sampled along a channel at different positions and analyzed using FTIR, which overcomes the interference of water and nitrogen on ammonia concentration detection encountered in standard mass spectrometer-based spatial resolution measurements. The NO:NO₂ concentration ratio was changed so that the standard (NO:NO₂ = 1:0), fast (NO:NO₂ = 1:1) and NO₂ (NO:NO₂ = 0:1) SCR reactions could be investigated as a function of the catalyst's hydrothermal aging extent. In addition, the effects of hydrothermal aging on the activity of NH₃ and NO oxidation were also investigated. Hydrothermal aging had little effect on NO oxidation activity.

Experimental and Analytical Property Characterization of a Self-Damped Pneumatic Suspension System

This study investigates the fundamental stiffness and damping properties of a self-damped pneumatic suspension system, based on both the experimental and analytical analyses. The pneumatic suspension system consists of a pneumatic cylinder and an accumulator that are connected by an orifice, where damping is realized by the gas flow resistance through the orifice. The nonlinear suspension system model is derived and also linearized for facilitating the properties characterization. An experimental setup is also developed for validating both the formulated nonlinear and linearized models. The comparisons between the measured data and simulation results demonstrate the validity of the models under the operating conditions considered. Two suspension property measures, namely equivalent stiffness coefficient and loss factor, are further formulated.

A New Air Hybrid Engine Using Throttle Control

In this work, a new air hybrid engine is introduced in which two throttles are used to manage the engine load in three modes of operation i.e. braking, air motor, and conventional mode. The concept includes an air tank to store pressurized air during braking and rather than a fully variable valve timing (VVT) system, two throttles are utilized. Use of throttles can significantly reduce the complexity of air hybrid engines. The valves need three fixed timing schedules for the three modes of operation. To study this concept, for each mode, the results of engine simulations using GT-Power software are used to generate the operating maps. These maps show the maximum braking torque as well as maximum air motor torque in terms of air tank pressure and engine speed. Moreover, the resulting maps indicate the operating conditions under which each mode is more effective. Based on these maps, a power management strategy is developed to achieve improved fuel economy.

The Effects of Thermal Degradation on the Performance of a NOX Storage/Reduction Catalyst

The performance characteristics of a commercial lean-NOX trap catalyst were evaluated between 200 and 500°C, using H2, CO, and a mixture of both H2 and CO as reductants before and after different high-temperature aging steps, from 600 to 750°C. Tests included NOX reduction efficiency during cycling, NOX storage capacity (NSC), oxygen storage capacity (OSC), and water-gas-shift (WGS) and NO oxidation reaction extents. The WGS reaction extent at 200 and 300°C was negatively affected by thermal degradation, but at 400 and 500°C no significant change was observed. Changes in the extent of NO oxidation did not show a consistent trend as a function of thermal degradation. The total NSC was tested at 200, 350 and 500°C. Little change was observed at 500°C with thermal degradation but a steady decrease was observed at 350°C as the thermal degradation temperature was increased.

An Analytical Analysis on the Cross Flow in a PEM Fuel Cell with Serpentine Channel

A serpentine flow channel can be considered as neighboring channels connected in series, and is one of the most common and practical channel layouts for PEM fuel cells since it ensures the removal of liquid water produced in a cell with excellent performance and acceptable parasitic load. During the reactant flows along the flow channel, it can also leak or cross directly to the neighboring channel via the porous gas diffusion layer due to the high pressure gradient caused by the short distance. Such a cross flow leads to a larger effective flow area resulting in a substantially lower amount of pressure drop in an actual PEM fuel cell compared to the case without cross flow. In this work, an analytical solution is obtained for the cross flow in a PEM fuel cell with a serpentine flow channel based on the assumption that the velocity of cross flow is linearly distributed in the gas diffusion layer between two successive U-turns.

Humidity Sensing Based on Ordered Porous Silicon for the Application on Fuel Cell

Porous silicon as gas/chemical sensing material has been widely investigated in recent years. In this paper, the humidity sensing property of n-type porous silicon with ordered structure is studied for the first time. The ordered porous silicon used in this experiment has uniform pore size, pore shape and distribution. Both the membrane and closed bottom samples were studied. The resistance change of the porous silicon was measured. A 22-28% decrease of resistance was observed when relative humidity was changed from 1% to 100%. Both the response time and the recovery time were within 10 minutes, and 90% of the response can be reached in 6 minutes for the PS membrane sample. The possible sensing mechanism and future work are also discussed in this paper.

Effect of Cross Flow on Performance of a PEM Fuel Cell

A serpentine flow channel is one of the most common and practical channel layouts for a PEM fuel cell since it ensures the removal of water produced in a cell. While the reactant flows along the flow channel, it can also leak or cross to neighboring channels via the porous gas diffusion layer due to a high pressure gradient. Such a cross flow leads to effective water removal in a gas diffusion layer thus enlarging the active area for reaction although this cross flow has largely been ignored in previous studies. In this study, neutron radiography is applied to investigate the liquid water accumulation and its effect on the performance of a PEM fuel cell. Liquid water tends to accumulate in the gas diffusion layer adjacent to the flow channel area while the liquid water formed in the gas diffusion layer next to the channel land area seems to be effectively removed by the cross leakage flow between the adjacent flow channels.

Monitoring the Effect of RSW Pulsing on AHSS using FEA (SORPAS) Software

In this study, a finite element software application (SORPAS®) is used to simulate the effect of pulsing on the expected weld thermal cycle during resistance spot welding (RSW). The predicted local cooling rates are used in combination with experimental observation to study the effect pulsing has on the microstructure and mechanical properties of Zn-coated DP600 AHSS (1.2mm thick) spot welds. Experimental observation of the weld microstructure was obtained by metallographic procedures and mechanical properties were determined by tensile shear testing. Microstructural changes in the weld metal and heat affect zone (HAZ) were characterized with respect to process parameters.

Evaluation of Automobile Fluid Ignition on Hot Surfaces

Automobile fires are a serious concern to manufacturers and consumers. However, understanding how the fires begin, in the confines of the engine compartment, is a difficult task. One known cause of fires is hot surface ignition (HSI) arising when engine fluids contact hot surfaces in the engine compartment or the exhaust train. In this study, the ignition of automotive gasoline on four hot surfaces: stainless and carbon steels from the heat shields, stainless steel from the exhaust manifold and cast iron cut from an intake manifold, was examined in a well-controlled, model study. Infra-red thermography and thermocouples were used to monitor surface temperatures prior to, during and after the fluid impacted the surface. This allowed evaluation and comparison of temperature evolution during fluid impact and the ignition event, resulting in an improved mechanistic understanding of the fluid/hot surface interaction.

Effect of End-feed in Hydroforming of Straight and Pre-bent High Strength and Advanced High Strength Steel Tubes

One of the major concerns preventing wider utilization of high strength steels (HSS) and advanced high strength steels (AHSS) in hydroforming is their inherent lower formability, compared to conventional mild steels. The application of the axial forces on the tube ends during a hydroforming operation is often referred to as end-feed, and can facilitate deformation of the tube by postponing failure. This research examines the effect of end-feed on the formability of HSS and AHSS tubes during hydroforming. Through simulation, straight and pre-bent tubes are hydroformed at different levels of end-feed for three materials: DDQ, HSLA350 and DP600.

Weldability Improvement Using Coated Electrodes for RSW of HDG Steel

The increased use of zinc coatings on steels has led to a decrease in their weldability. Weld current and time need to be increased in order to achieve sound welds on these materials compared to uncoated steels, and electrode tip life suffers greatly due to rapid alloying and degradation. In this work, typical uncoated Class II electrodes were tested along with a TiC metal matrix composite (MMC) coated electrode. Tests were conducted to study the weldability and process of nugget formation for both electrodes on HDG (hot dipped galvanized) HSLA (high strength low alloys) steels. Current and time ranges were constructed for both types of electrodes by varying either the weld current or weld time while holding all other parameters constant. Analysis of weld microstructures was conducted on cross-sectioned welds using SEM (scanning electron microscopy). Using the coated electrodes reduced weld current and times needed to form MWS (minimum weld size) on the coated steels.

Coatings on Resistance Welding Electrodes to Extend Life

TiCP/Ni coating has been deposited onto the electrodes by electro-spark deposition to improve electrode life during resistance welding of Zn-coated steels. However, welding results revealed that molten Zn penetrates into coating through the cracks and then reacts with substrate copper alloy to form brasses. In the present work, laser treatment was performed on the TiCP/Ni coated electrodes to eliminate cracks formed in the as-deposited TiCP/Ni coating. In addition, a multi-electro-spark deposition of Ni, TiCP/Ni and Ni has also been carried out to improve coating quality. On the other hand, a TiB2 coating was also investigated. those coatings were characterized by electro-microscopy, energy-dispersive X-ray analysis, X-ray diffraction and micro-hardness tests. The results showed that cracks within the as-deposited TiCP/Ni coating could be eliminated with the use of laser treatment or a multi-layer deposition process.
